How T-Shirt Size Grading Works: From One Approved Sample to a Full Size Range
You have finally approved your T-shirt sample.
The chest feels right. The shoulder sits where you want it. The body length works. The sleeve proportion matches the design.
Now you need S, M, L, XL and XXL.
At first, this may sound simple: just make every size slightly bigger or smaller.
In reality, this stage is called size grading, and it has a major influence on whether the final collection maintains the same fit across the entire size range.
A good M sample does not automatically produce a good XL.
The measurements of each garment need to change according to controlled grade rules, while the original design intention remains consistent.
For clothing brands, understanding the basics of T-shirt size grading can help prevent problems before bulk production begins.
What Is T-Shirt Size Grading?
T-shirt size grading is the process of creating additional garment sizes from an approved base pattern.
For example, a brand may develop and approve a size M T-shirt first.
Once the M pattern and sample are confirmed, a pattern maker uses grading rules to create:
XS → S → M → L → XL → XXL
The objective is not simply to enlarge or reduce the garment.
The objective is to preserve:
Fit
Proportion
Comfort
Silhouette
Design details
Brand sizing logic
across the complete range.
The base size acts as the starting point, while each measurement follows a defined increment between sizes.
Grading Is Not the Same as Scaling Everything Equally
One of the biggest misunderstandings about grading is that every measurement increases by the same amount.
That is usually not how professional garment grading works.
Consider a T-shirt.
It may include measurements such as:
Chest width
Body length
Shoulder width
Sleeve length
Sleeve width
Sleeve opening
Bottom opening
Neck width
Front neck drop
Back neck drop
These dimensions do not necessarily need to grow at the same rate.
For example, the chest may increase noticeably between sizes while the neckline changes only slightly.
Body length may increase gradually, while shoulder width follows another grade rule.
This is because each measurement plays a different role in the garment.
If every part of the T-shirt increased equally, larger sizes could become unnecessarily long, neck openings could become too large, and the garment could lose its intended proportions.
Start With an Approved Base Size
Before grading a full size range, it is usually more efficient to approve one base size first.
Many brands use a central size such as M, although the right base size depends on the target market and product.
The process may look like this:
Design → Base Pattern → First Sample → Fit Review → Pattern Revision → Approved Base Sample → Size Grading
The base-size sample should already have the intended:
Chest volume
Shoulder position
Body length
Sleeve proportion
Neckline
Overall silhouette
If the base size is still changing, grading the entire range too early creates unnecessary work.
Imagine adjusting six sizes every time the M sample changes.
It is much more efficient to stabilize the base pattern first and then build the remaining sizes around it.
What Is a Grade Rule?
A grade rule defines how much a particular Point of Measure changes from one size to the next.
For example:
POMS → MM → LL → XLChest width+X+X+XBody length+Y+Y+YShoulder width+Z+Z+ZSleeve length+A+A+A
The letters here are intentional.
There is no universal grade increment that every brand should use.
The correct values depend on:
Fit
Target customer
Product category
Brand sizing system
Fabric
Size range
Market
A slim-fit fashion T-shirt and an oversized heavyweight streetwear T-shirt may require very different grading strategies.
The important point is that the rules are defined and repeatable.
Different Measurements Need Different Grade Rules
Chest Width
Chest width usually needs a clear progression between sizes because it directly affects how the garment fits the torso.
But the appropriate increment depends on the intended fit.
A fitted T-shirt may use a different progression from a relaxed or oversized T-shirt.
The grade should provide enough additional room for larger sizes without destroying the overall silhouette.
Body Length
Body length normally increases more conservatively than garment width.
If length grows too aggressively, larger sizes may become disproportionately long.
This is especially important for boxy and oversized T-shirts.
The design may intentionally become wider between sizes while keeping length changes relatively controlled.
Shoulder Width
Shoulder grading affects both fit and visual proportion.
For standard T-shirts, shoulder width normally increases progressively.
For drop-shoulder streetwear, however, the shoulder is already intentionally extended beyond the natural body shoulder.
The pattern maker therefore needs to preserve the intended shoulder drop without allowing larger sizes to become visually extreme.
Sleeve Length
Sleeve length should be considered together with shoulder width.
If the shoulder seam moves outward as sizes increase, maintaining the same sleeve grade as a conventional T-shirt may create excessive total arm length.
This is why shoulder and sleeve measurements should be reviewed as a system.
Sleeve Opening
Sleeve openings normally need to increase as the garment gets larger, but again, not necessarily at the same rate as chest width.
The opening should maintain the intended appearance while providing comfortable room for the target wearer.
Neck Opening
Neck grading is usually more controlled.
A major increase in chest size does not mean the neck opening should increase at the same rate.
Otherwise, larger T-shirts may develop loose or excessively wide necklines.
This is one reason why applying the same increment everywhere produces poor results.
An Illustrative Grading Example
To understand the logic, imagine a fictional T-shirt with an approved M size.
Suppose the brand wants the following progression:

These numbers are only an example, not a universal grading standard.
Notice that:
Chest changes by one amount.
Length changes by another.
Shoulder changes differently again.

Each POM follows the rule required to preserve the intended garment proportion.
Why the Measurement Chart and Pattern Must Match
A size chart is not separate from the pattern.
Once grade rules are approved, the graded patterns should produce garments that correspond to the measurement specification.
The workflow is essentially:
Base Pattern → Grade Rules → Graded Patterns → Size Chart → Physical Garments
If the chart says one thing and the pattern produces another, the system is no longer controlled.
This is why the pattern maker, merchandiser and QC team should work from the same latest specification.
The garment measurement method should also be clearly defined using Points of Measure, so every size can be checked consistently.
Why Oversized T-Shirts Need Special Attention
Oversized fits can be more difficult to grade than they first appear.
Suppose the M size has:
A very wide chest
Significant shoulder drop
Wide sleeves
Controlled body length
The goal is to maintain that same design language across S, L and XL.
But there are two common risks.
Risk 1: Larger Sizes Become Too Large Everywhere
If the same aggressive width increase is applied to length, shoulders and sleeves, the XL may become visually much more exaggerated than the M.
Instead of looking like the XL version of the same design, it may look like a completely different silhouette.
Risk 2: Smaller Sizes Lose the Oversized Effect
The opposite can happen when grading down.
If the XS or S is reduced too much, it may start to look like a normal-fit T-shirt instead of the smaller size of an oversized product.
Good grading therefore needs to preserve the design intention, not just mathematical differences.
Linear Grading Does Not Always Work Across Very Wide Size Ranges
For a relatively narrow size range, one consistent grading rule may work well.
But very broad size ranges sometimes require more consideration.
For example:
XXS → XS → S → M → L → XL → XXL → 3XL → 4XL
Body proportions do not always change perfectly linearly across such a wide range.
The brand may need to review whether larger or smaller sizes require adjusted grade rules in certain areas.
This is sometimes called compound grading or using different grading increments across different sections of the size range.
The exact approach depends on the product and target customer.
The main point for brands is simple:
Do not assume that one mathematical rule automatically produces the best fit across every possible size.
Fabric Behavior Can Affect the Graded Result
Grading begins with measurements and patterns, but fabric still affects the physical result.
Two T-shirts using the same graded pattern can behave differently if one fabric is:
Stretchier
Heavier
Softer
More compact
More prone to shrinkage
A heavyweight 300 GSM cotton jersey may hold a boxy shape more strongly than a lighter, softer jersey.
A stretch fabric may provide more wearing ease than a compact fabric with little mechanical stretch.
For washed garments, shrinkage can also influence the finished dimensions.
This is why grading should ultimately be confirmed in the intended bulk fabric or a material that behaves very similarly.
Consider Shrinkage Before Finalizing Sizes
Suppose the pattern is graded perfectly before washing.
If the final garment loses significant length after washing, the finished size range may no longer match the approved specification.
Shrinkage can differ by direction.
For example, a fabric may shrink more vertically than horizontally.
This means the pattern may need to account for:
Length shrinkage
Width shrinkage
Sleeve shrinkage
Washing process
Finishing process
The key reference should be the finished garment dimensions agreed for the product.
For garment-dyed, vintage-washed or heavily processed streetwear, this becomes especially important.
What Is a Size-Set Sample?
After grading, a brand may review a size set.
A size set is a selection of samples made in multiple sizes to confirm that grading works physically, not only on paper.
Depending on the project, this may involve:
Every size
Selected sizes
A small, base and large size
For example:
S + M + XL
or:
XS + M + XXL
The objective is to review whether the proportion remains correct across the range.
A size-set review can catch issues such as:
XL body becoming too long
S neckline becoming too tight
XXL shoulder drop becoming excessive
Smaller sleeve openings becoming restrictive
Pocket or artwork placement looking incorrect on different sizes
For unusual silhouettes or wide size ranges, this step can be particularly valuable.
Artwork May Need to Be Reviewed Across Sizes
Size grading does not only affect garment measurements.
Large graphics, embroidery and pocket placement can also look different across the range.
Imagine using exactly the same back print on both XS and XXL.
On the XS, the artwork may dominate the entire back.
On the XXL, the same artwork may appear relatively small.
There are two possible approaches.
The brand may intentionally use one artwork size across all garment sizes.
Or artwork dimensions may be adjusted for different size groups.
Neither is automatically correct.
It is a design decision.
But the decision should be made consciously rather than discovered after bulk production.
The same consideration applies to:
Chest logos
Pockets
Embroidery
Patches
Labels
Placement distances
Check Pocket and Detail Proportions
If the T-shirt includes special design details, grading should consider more than the basic body.
For example:
Chest pockets
Side panels
Rib sections
Decorative seams
Cut-and-sew panels
Zippers
Applied patches
A pocket that looks correctly proportioned on M may appear too large on XS or too small on XXL.
Some components may remain the same size across all garments, while others may need grading.
Again, the decision depends on the design.
Do Not Rely on Generic S, M and L Labels
There is no single worldwide definition of a size M.
One brand may design an M with a 56 cm chest width.
Another may use 60 cm.
An oversized streetwear brand may use something significantly wider.
This is why a factory should not have to guess what:
“US M”
or:
“European L”
means for your product.
A stronger approach is to define:
Size label + garment measurement chart + fit reference
Your size label is part of the brand system.
Your garment measurements are what make that system reproducible.
Review the Smallest and Largest Sizes Carefully
The base size usually receives the most attention because that is where sampling begins.
But the end sizes are often where grading problems become easiest to see.
For a size range from XS to XXL, review questions may include:
XS
Is the neck opening still comfortable?
Does it still look oversized or relaxed?
Have sleeves become too narrow?
Is the artwork too dominant?
XXL
Has the body become too long?
Is the shoulder drop excessive?
Are sleeves too long?
Does the neckline remain proportional?
Does the artwork now look too small?
A grading table may look mathematically clean while the physical garments do not.
That is why visual fit review still matters.
Keep Grade Rules in the Final Tech Pack
Once the size range is approved, the grading information should be preserved.
The production documents should clearly show:
Base size
Complete size chart
POM definitions
Grade increments where required
Measurement tolerances
Before-wash or after-wash status
Final approved revision
This information becomes especially valuable for repeat orders.
If the product performs well and the brand reorders six months later, the manufacturer should not need to recreate the sizing logic from memory.
A controlled specification makes production repeatable.
Size Grading and Measurement Tolerance Are Different
These two concepts are easy to confuse.
Grading describes the intentional difference between sizes.
Tolerance describes the acceptable manufacturing variation within one size.
For example:
M and L may intentionally have different chest measurements because of grading.
But within the M production batch, individual garments may have a small agreed manufacturing tolerance around the M target.
Those are two separate systems:
Size-to-size difference = Grade
Piece-to-piece acceptable variation = Tolerance
Both should be defined before bulk quality inspection.
Common T-Shirt Size Grading Mistakes
Grading Before the Base Fit Is Approved
If the base size changes later, the entire size range may need to be revised.
Adding the Same Amount Everywhere
Chest, length, shoulder, sleeve and neck usually require different grading logic.
Ignoring the End Sizes
A correct M does not prove that XS and XXL are correct.
Using Generic Size Labels Without Measurements
S, M and L do not provide enough production information on their own.
Ignoring Fabric Shrinkage
The correct pre-wash pattern can still produce incorrect finished measurements after processing.
Forgetting Design Details
Pockets, graphics and other components may also need proportion review across sizes.
Changing Grade Rules Without Updating the Tech Pack
The factory, QC team and brand must all work from the same final version.
